Removing the turbo :)
« on: October 05, 2010, 07:07:00 AM »

Well, I got my turbo in the mail (Thanks Russ  :D )
Now comes the fun part, I just need some assistance on putting it in, I'm pretty sure it would be alot easier to just take the front bumper off wouldn't it? Keep in mind I have to do this outside I don't have a garage, will I need to borrow one? or is it just a days work?

The bumper can stay. Figure on at least a weekend but if you work efficiently it could be as little at 6 hours. Might need a machine shop if the studs on the exhaust maniold to turbo strip out too bad.

-Remove stock intake box & VAF. (if present)
-Drain coolant.
-Remove radiator & fan.
-Remove PS pump. Lines disconnect by Pass. strut tower.
-Unplug O2 sensor.
From under the car - (jack up front if necessary)
-Remove turbo support bracket to block.
-Disconnect turbo oil drain. It will probably crack, replace with new rubber line.
-Disconnect downpipe bolts(3) Be liberal with penetrating fluid and/or heat
Back up top-
-Disconnect both coolant lines to turbo
-Disconnect oil source at turbo then at block. Don't loose the copper washers at the block, they're easy to drop.
-Undo all the ex. manifold to head bolts.
-Watch the tab on the coolant bypass tube on the lower right exhaust stud. It will need pushed out of the way.

The turbo/manifold assembly should now slide out toward you off the studs and you can pull it out. The bolts / studs on the manifold will likely strip, use liberal lube/heat as needed.

Turbo gasket kit can be had at most autoparts stores. Reverse for re-assembly.

This was written off the top of my head but should be fairly accurate - post if you have any issues.

When I had mine off, the stud nuts actually stayed on the studs, and on a few of them the whole stud came out. which wasn't necessarily bad.... they went back in. lol

i had to take mine apart once because i was changing the o2 sensor and the hole stripped out in the manifold so i had to take it all apart and separate the 2 and have a friend of mine re-tap it for me and then i had to tap out all of the turbo bolts and put larger bolts in because they all either stripped out or broke off... that was a pain in the butt!!

Rocket, your post above is awesome!  I'm just jumping into removing my turbo, and that is really going to help!

Is the gasket kit necessary?  I didn't realize I needed one until now...

I would replace the gaskets if you can. Rockauto has a Felpro turbo gasket kit if you can wait for shipping, it runs around $25 + shipping. Same kit is available at local stores too but probably more expensive.

They're multilayer steel gaskets, and sometimes they become brittle & crack during dis-assembly due to the extreme heat and carbon saturation over time.

The head-to-manifold gasket isn't as prone to becoming brittle, I have re-used them before but if you can afford it, new gaskets are always nice

I think I'm going to try and get away reusing them.  I have some copper gasket spray designed for applications like this.  Money isn't an issue, but time is.

It only took us 2 hours to get it off, but everything went real smooth.  I also avoided fully removing the power steering pump.
